Black Specks in Injection Molded Parts: Buyer-Side Risk Checklist
Black specks show up in or on molded parts and can fail a lot the same day they appear. On cosmetic or purity-critical programs, that is enough to reject the shipment. A repeating speck pattern is usually a maintenance, housekeeping, or hot-runner design problem, not bad luck.
Identifying the Source: Degradation vs. Contamination
Different mechanisms need different fixes.
- Carbonized buildup (degradation): Specks that worsen after a machine sits idle, or that show up with brown streaks, point to material charring in dead spots in the barrel, nozzle, or hot runner.
- Incomplete changeover: Specks after a color or material change usually mean the purge was incomplete.
- Regrind and handling contamination: Open containers, dirty granulators, or dirty conveying lines introduce foreign particles.
- Wear debris: A worn screw, barrel, or check ring can shed dark metallic or degraded plastic particles.
Structural Causes Resisting Routine Cleaning
Most speck investigations start with housekeeping. Two causes are structural. Cleaning alone will not clear them.
The Hot Drop Insulating Gap
A hot runner must hold melt temperature next to cold mold steel. In some systems, molten polymer fills the annular gap around the hot drop and acts as insulation. Eastman’s mold design guidelines warn that for heat- and shear-sensitive resins, that trapped material degrades and keeps feeding black specks and brown streaks into production.
If specks survive aggressive purging, ask how the hot drops are insulated. For sensitive resins, a high-temperature mechanical insulator is the alternative that matters.
Screw and Barrel Damage
SABIC’s processing guides say eliminating specks requires pulling the screw, cleaning it mechanically (for example with brass wool), and inspecting for nicks and cracks. A damaged screw creates stagnation points where material keeps degrading. Chemical purge will not fix a cracked screw flight.
Changeover procedure also shows shop discipline. Eastman recommends a shutdown sequence: shut off the feed, run the screw dry on cycle, purge with polycarbonate or a commercial purge compound, then run dry again before shutdown. A supplier who can describe a specific purge sequence is managing contamination risk on purpose.
Actionable Buyer Questions
When specks exceed the limit, ask for numbers and dates, not reassurance:
- What is the exact speck rate (per shot or per hundred parts), and is the trend stable, episodic, or worsening?
- Did the specks appear after a material change, a maintenance event, or a weekend shutdown?
- What is the documented purging procedure, and what resin ran immediately before?
- When was the screw, barrel, or hot runner last pulled and mechanically inspected?
- What is the regrind ratio, and how is the regrind supply protected from ambient contamination?
When to Withhold Approval
Hold lot acceptance or tooling approval if:
- The supplier calls a persistent speck rate “normal background” without a corrective plan.
- The specks arrive with broad discoloration or brown streaks, which points to widespread material degradation.
- Root-cause inspection (pulling the screw or hot runner) is deferred to a later maintenance window while production continues.
RFQ and Standard Integration
Define speck tolerances in the inspection standard before tooling starts. For clear or purity-critical parts, state the acceptance rate in writing. Sensitive parts often force schedule sequencing (for example, running only after a deep clean or after compatible light-colored resins). That affects cost and must be set in the RFQ.
